Tapping threads in hardened steel above 45 HRC pushes conventional cutting taps to their limits. Tap breakage in a finished part can scrap hours of work. This guide shows the modern toolset for reliable hardened-steel tapping.
Cutting Tap vs Forming Tap
Forming taps (cold-form taps) displace material instead of cutting it, producing chip-free holes and 30% stronger threads. They work in materials up to about 36 HRC and are dramatically more reliable than cutting taps.
Cutting taps remove chips. For hardened steel above 45 HRC, you need carbide or PM-HSS spiral-flute cutting taps with anti-galling coatings.
Tap Geometry by Hole Type
- Through hole — Use a spiral-point (gun-nose) tap. Pushes chips forward, doesn’t load up.
- Blind hole — Use a spiral-flute tap. Pulls chips up and out of the hole.
- Hard material — Use a thin-land geometry tap to reduce friction.
Coatings That Work
For hardened steel tapping, coating choice is critical:
- TiCN — Up to 50 HRC, good general purpose
- TiAlN/AlTiN — Up to 60 HRC, high temperature stability
- Nano-composite (e.g. nACo) — Up to 65 HRC, premium for tool steel
Tap Drill Selection
For hardened steel, increase the tap drill diameter to give 65–70% thread engagement (instead of standard 75%). The reduced thread engagement cuts torque load by 40% with negligible strength loss. Example: M10×1.5 standard tap drill is 8.5mm; for hardened steel use 8.7mm.
Lubricant Matters
Use sulfur-active cutting oil or extreme-pressure tapping fluid. Synthetic coolants are not adequate for hardened-steel tapping above 50 HRC. Apply directly to the tap, not flood coolant.
